In the green mobility and clean energy space, quality isn’t just a virtue—it’s the foundation of trust and the key to long-term survival. In an automotive energy system, even a single faulty valve can derail the promise of an entire vehicle and so at Greenfuel, I learned early on that 99.9% isn’t good enough when lives, reputations, and the future of our planet are on the line.

The zero-defect journey didn’t begin with a new product—it began with a mindset. One that holds every engineer accountable. One that believes excellence is not an act, but a habit. Inspired by pioneers like Maruti Suzuki, I set out to build a culture where “zero defect” isn’t a metric—it’s a movement.

Global giants like Ford, Toyota, Boeing, BMW and Maruti Suzuki didn’t achieve Zero-Defect overnight. They got there by putting in systems that combine strong quality control, real-time data tracking, and team accountability. But more than that, they built a culture where catching mistakes early, learning quickly and staying focused on quality became part of daily work—not just lofty goals.

The Catalyst: Learning from Industry Leaders - The Maruti Suzuki Playbook

In the early 2010s, the alternative fuel industry faced challenges that tested consumer confidence. Recalls in auto CNG kits highlighted the repercussions of even minor defects. During this period, Maruti Suzuki’s Zero Defect-Zero Effect (ZDZE) policy stood out as a beacon of quality assurance.

Their commitment to delivering flawless products resonated deeply with me. It wasn’t just about adhering to standards as it was about instilling pride in every component produced.​

Inspired by Maruti’s approach, I asked myself: Why should excellence be reserved only for exports? This question became the foundation upon which Greenfuel built its zero-defect philosophy.

At Greenfuel Energy, I have tried to transform Kaizen from a manufacturing concept into a competitive weapon in clean energy. My approach is simple but systematic: every field incident, whether a minor leak or a component failure, immediately triggers a rapid improvement cycle that combines frontline worker insights with engineering rigor.

This isn’t about motivational posters – it’s about hardcore metrics and mind conditioning!

Building the Culture: More Than Just Checklists

For me, Quality has never been just a department—it’s a mindset ingrained in every corner of our shop floor. Creating a zero-defect culture meant going beyond ISO checkboxes or SOP manuals. It meant creating a space where every engineer sees themselves as the last line of defense for safety, reliability, and trust, which is why employees who identify and rectify potential issues before they escalate are celebrated, not cornered, reinforcing the importance of vigilance and dedication.​

For me, manufacturing excellence begins at the atomic level. Every raw material that enters the facility is traceable down to the mill certificate, ensuring origin integrity. Once inside, every stage of production passes through our 50-point quality sanctity protocol—covering everything from surface finish to thread torque.

Measurement tools are recalibrated daily, not weekly. Operators are trained to reject even the most microscopic variances—because over time, the smallest deviations become the biggest liabilities.

The Greenfuel Quality Engine: building Zero-Defect habits, one day at a time

To ensure a zero-defect culture, we’ve embedded quality into the rhythm of daily life on the shop floor. This isn’t about compliance; it’s about conviction. Every new operator is trained in our dedicated Dojo room – not just once, but again and again through scheduled refresher sessions. Change management isn’t an afterthought; it’s an embedded discipline. Any approved or unapproved change is identified, tracked and controlled before it ever touches production.

I have always believed in celebrating excellence as much as enabling it. From Zero Defect Awards to Best Operator recognitions, we make it a point to highlight those who hold the line. Layered audits—ranging from C/M verifications to process observations—keep us agile and vigilant.

Our manufacturing for gas-fuel systems integrates robust safeguards: poka-yoke fixtures, digital check sheets and smart automations that flag anomalies before they become defects.

Even today, every morning, without fail, the team recommits to this mission by signing the Zero Defect commitment pledge and continuously strives to perfect workstation cleanliness, because even a particle of contamination can compromise safety. We run monthly cause-and-effect training programs and ensure our operators don’t just follow procedures—they understand part function, system impact, and real-world consequences.

This is how we build—not just clean energy systems - but trust, day after day.

Our motto during testing? ‘Test like you hate it’

If a component can survive the unforgiving extremes we throw at it, it will thrive in the real world which is why we don’t just test in labs—we simulate life. -30°C cold cycles to mimic Leh winters. +65°C heat endurance to survive the Thar Desert as pressure spikes for rough terrain. I believe that the product should be ready for the worst day on the road—not just the best.

They demonstrate how disciplined engineering and relentless improvement can transform an entire sector. As we apply these same principles to hydrogen and beyond, we’re proving that reliability and sustainability aren’t trade-offs, but the foundation of true energy transformation.”

Finally, my biggest takeaway from years of working with numerous Industry giants:

‘Approved’ means you met specs. ‘Trusted’ means you exceeded them every single time. Because, “What looks like over-engineering today becomes tomorrow’s industry baseline.”
